Overview

At 160 kW and above the compressor is a fixed part of your plant infrastructure and is usually specified alongside the electrical supply, cooling water and the compressed air ring main at the same time.

These are water-cooled or air-cooled two-stage machines, supplied with full documentation, factory performance test data to ISO 1217 and, where required, witnessed testing before dispatch.

How it is built

The airend is two-stage and runs on four gears rather than three. That lets each rotor turn at the right speed for the pressure being asked of it, instead of one compromise speed chosen for the middle of the range. It is where the efficiency across 7.5 to 13 bar comes from, and it is why the drop in delivery as you raise pressure is smaller than on a single-stage machine.

The oil filter, the check valve, the temperature valve and the oil distribution are built into the airend package rather than plumbed around it. Fewer joints means fewer places to weep, and a service that would otherwise mean breaking four connections means breaking one.

Two-stage compression normally costs floor space, which is the reason plants that would benefit from it carry on with single-stage. This range delivers it in the footprint of a single-stage unit, which is worth knowing if your plant room was sized fifteen years ago and has not grown since.

What the controller does

A touch screen that speaks the language of whoever is standing in front of it, with the machine's state on the home page: pressure, load, running hours and how long until the next service.

Trend graphs are the part operators actually use. A discharge temperature that has been climbing for three weeks is visible on a graph long before it trips the machine on a Thursday afternoon.

A real-time clock starts and stops the compressor to your shift pattern rather than leaving it loaded through the night. A second pressure setting covers the hours when the plant does not need full pressure. The cheapest saving available on any compressed air system.

Fault history is kept on the machine, so the engineer who arrives reads what happened rather than what someone remembers. Remote start and stop run through programmable inputs, the machine restarts itself after a power cut, and run data is logged to an SD card. Remote monitoring is fitted as standard.

Parts and service kits

A service kit holds every wear part for that interval in one box. Filters, separator, seals and O-rings are all in there, so nothing turns up missing halfway through the job and the machine goes back together the same day.

Filters that look identical can flow differently. One that restricts the inlet by two tenths of a bar costs more in electricity over a year than the entire service did. This is the single most common way a compressed air bill goes up without anyone noticing.

Kits are made up by interval. There is one for the 4,000 hour service, one for the separator change and one for the major overhaul. We quote them against your machine's serial number rather than guessing from the model, because air-cooled and water-cooled builds take different parts.

Compressor fluid is supplied to the specification the machine was tested on. Mixing fluids is the commonest cause of separator failure we are called out to, and it is entirely avoidable.

Frequently asked questions

How is a machine this size specified?

Alongside the electrical supply, cooling water and the ring main, at the same time. It is part of the plant design rather than an item bought from a catalogue.

Why two-stage at this size?

Lower temperature per stage, longer oil and separator life, and materially lower energy per unit of air. Above 160 kW running continuously, single-stage is difficult to justify.

Can I witness the factory test?

Yes, performance is verified to ISO 1217 Annex C, and witnessed factory acceptance testing is available on request, worth doing on a machine this size.

Is water cooling mandatory?

Not mandatory, but it is usually the right answer. Keeping 200 kW of heat out of the plant room is what makes the installation workable in a Gulf summer.

What cooling water do I need?

Flow and temperature depend on the model and ambient. We issue a cooling water schedule with the quotation so the circuit is designed once rather than corrected later.

Who does the installation?

Our own team. Foundation drawings, pipe sizing, commissioning and operator training are part of the supply, not an extra line item added afterwards.

How much air does 250 kW give?

At 7.5 bar, 42.62 m³/min (1,505 cfm) on the compact build and 42.03 m³/min (1,484 cfm) on the classic. At 10 bar, 38.69 and 37.01. The variable speed versions cover 9.37–42.97 and 5.83–42.80 m³/min.

What documentation comes with it?

Performance test data, material certificates where required, electrical schematics, P&ID, foundation loads, and full O&M manuals, the package an engineering department will ask for.

What spares should I hold on site?

A full consumable set plus the items with the longest lead time. We agree a site spares list at commissioning based on how critical the machine is to your process.

How do I compare tenders at this size?

On specific energy measured to ISO 1217 Annex C at your working pressure, plus the cooling and electrical requirements. Figures not measured to that standard are not comparable.
